
Custom Optical System Mechanical Design and 3D Modeling
Challenge
The project required a custom mechanical structure for an optical system, accommodating the optical components, adjustment mechanisms, mounting points, and associated assemblies within a compact form factor. The design needed to provide secure component positioning, practical adjustment, structural stability, and compatibility between multiple mechanical parts, all while remaining suitable for fabrication and assembly.
Solution
Our mechanical design team developed detailed 3D CAD models of the complete optical assembly, including the main body, optical-component interfaces, mounting brackets, adjustment mechanisms, geared components, and supporting structures. We worked through multiple design iterations to optimize component placement, mechanical interfaces, accessibility, and assembly, applying parametric modeling, precision mounting and alignment techniques, gear and adjustment mechanism design, and design-for-manufacturing (DFM) principles with tolerance and fit considered throughout. The resulting design integrated the optical and mechanical elements into a compact, functional assembly, validated against manufacturability and prototyped using 3D printing ahead of final fabrication.
Results
The result is a complete, production-ready mechanical design for the optical assembly - every component interface, mounting point, and adjustment mechanism modeled, iterated, and validated for fit before a single part was fabricated. Because the design was built around DFM and tolerance considerations from the start, it moved from CAD straight into rapid prototyping without the rework typically needed to reconcile an idealized model with real manufacturing constraints
