Designing a rugged IP66 graphic overlay keypad for an outdoor gas-metering device
Challenge
A gas-metering equipment manufacturer needed a rugged front-panel keypad for their Electronic Volume Corrector - a device that lives outdoors, mounted on a gas meter, exposed to weather, dust, and years of field handling - that gave technicians a real tactile interface for navigating menus and confirming settings, sealed well enough to keep moisture and grime out of the electronics behind it, and consistent with the product's own branding rather than a generic off-the-shelf keypad.
Solution
We designed a custom graphic overlay for the device's front panel: a five-way navigation cluster (up/down/left/right arrows around a central ENT button), a dedicated ESC button, and a large round action button, each built on dome switches we specified with or without tactile click feedback depending on where feel mattered most on the panel. The overlay is rated IP66, so the seal around every button and the display cutout keeps wind-driven rain and dust out of the enclosure in an outdoor, unsheltered installation. We precision-embossed the button faces so technicians can feel each control by touch without looking down at the panel, specified a matte-oiled window over the display cutout to cut glare in direct sunlight while resisting the oils and residue that build up on equipment handled in the field, and carried the product's own branding directly into the overlay graphics so the finished panel reads as a single designed product rather than a keypad bolted onto a box. The overlay terminates in a flex-cable tail that connects straight to the board behind it, keeping the electrical interface as simple as the mechanical one.
Results
The result is a front panel built for the environment it actually lives in: sealed against the weather an outdoor gas-metering device is exposed to for years at a stretch, with real tactile feedback where it counts and a display window that stays legible in direct sunlight instead of washing out. The branding-integrated graphics and precision embossing give the finished device the polish of a purpose-built product, and building tactile feedback and waterproofing in at the overlay level meant the client didn't have to compromise the industrial design to get IP66 reliability.
