
From 3D Concept to Production-Ready Products
Challenge
Each product required more than an external enclosure. The mechanical architecture had to accommodate functional components while maintaining fit, alignment, accessibility, structural integrity, and manufacturability - accounting for PCB and electronic component placement, sensors and optical elements, displays and controls, connectors and cabling, mounting features, moving or adjustable components, and assembly clearances specific to the selected manufacturing process. The designs also needed to progress beyond conceptual 3D models into functional physical prototypes and, ultimately, repeatable production-level assemblies.
Solution
We developed detailed 3D CAD models and mechanical assemblies for four distinct products, defining both the external form and the internal mechanical architecture needed to accommodate their functional components. The designs were iteratively reviewed and optimized for fit, tolerance, assembly, usability, component accessibility, and manufacturability, with manufacturing methods and materials selected according to each component's geometry and functional requirements - FDM/SLA 3D printing, CNC machining, sheet-metal fabrication, and laser cutting across materials including ABS, PLA, PETG, engineering polymers, metals, and silicone. Prototype parts and enclosures were fabricated, finished, assembled, and integrated with their associated electronic and mechanical subsystems, carrying each product through a practical engineering cycle: concept development, 3D CAD modeling, design review, DFM/DFA, prototype fabrication, mechanical assembly, electromechanical integration, functional validation, and production preparation.
Results
The project resulted in four physically realized product designs, progressing from 3D mechanical models to fabricated and assembled prototypes. Feedback from each prototype build was incorporated into subsequent design iterations to improve manufacturability, demonstrating a complete mechanical development cycle - from initial architecture and CAD design through prototyping, manufacturing, integration, validation, and preparation for repeatable production.
